Accurate returns keep inventory reliable

Returns processing is where inventory accuracy goes sideways quietly. It doesn't happen all at once. It happens one 'I'll sort it later' at a time, until you're sitting on a discrepancy report wondering how you ended up with 14 phantom units in a bin that should have 6.


The core problem isn't the returns themselves. It's that most receiving workflows were designed around inbound freight, not random stuff coming back in beat-up polybags with hand-scrawled RMA numbers. So returns get staged, not processed. They sit in a grey zone — physically on your floor, not yet back in your system — and every day they sit there, your counts drift a little further from reality.


The fixes that actually work aren't complicated, but they require discipline at the dock. First, returns need a designated landing zone that isn't also the overflow staging area for Thursday's inbound. Second, the disposition decision — resaleable, repack, damaged-out, vendor return — has to happen before anything gets touched by put-away. Third, whatever you scan at returns receiving needs to hit your system same shift. Not end of day. Same shift. A 4-hour lag between physical receipt and system update is enough to cause a mispick.
